I'll try reformatting (low level) the new stick one time, use a different volume name, and copy the files back over and see what happens. After that, I'll see what the dealer comes up with and report back.
After a few trips to the dealer, here is the net of what resolved the issue:
* Updated to software version 07.2021.46 (side note, navigation is a lot "snappier" now)
* Low level formatted a new Samsung 128GB Ultra Fit drive
* Ensured that the music library on my PC didn't have any artifacts of things like playlists or download folders with zip format content
* Removed any iTunes content and only have .mp3 or .m4a files
* Files are organized by artist > album > actual tracks (noticed that the 5 artists that kept coming up during the issues were artist > tracks, which I corrected by creating an album folder, which I titled "unknown album")
* Copied those files to the new USB drive

After the software update I needed to do a soft reset with the USB drive installed and now it seems to work as advertised, i.e. picks up from right where it left off, and no longer reverts back to the original 5 artists from the first USB drive I tried, and allows search & play by artist, album, folder, etc.

I'll see if anything causes it to revert back, but so far this is the first time I have had the system work two days in a row. The dealer told me that you cannot combine file types on the USB (i.e. all files must be mp3 or FLAC).

Anyone have good experience of or tips for correctly formatting FLAC files to ensure tags, metadata and album art is recognized correctly?

Yeah, you need to examine the port on your computer for a battery symbol next to it. If you can see a battery symbol next to the USB-C port you also have a winner. Finally, Thunderbolt 3 ports all support power delivery which can be identified by a lightning symbol next to the port. If you are in search of a bulk phone charger then I recommend checking online.

Assuming the question refers to the USB-C ports in the car I would say NO, based on the following:
1) My USB-instrument that is capable of detecting PD 2.0 and PD 3.0 says that no capability information is detected in time.
2) BMW owners manual only informs that the maximum current per port is 3A.
I assume that means the basic 5V, 3A i.e. 15W.

I use a piece of software called ‘Tagscanner’ to edit all my flac files tags and cover art.

On NBT Evo / ID6 I found the limit was 1000x1000 - Anything higher than that wouldn't display in the car, so i've stuck to that. If you find that the limit is higher on ID7, i'd be interested to know.

2021/2 Information on USB/Media Track Capacity

Guys....I've been searching for up to date information on music track capacity for a while.

I contacted the BMW Genius online (UK). He gave me the info and also this very useful link to the BMW Drivers Guide and Online Manual.
All that's required is your CHASSIS #

And here's the relevant script from the USB Media section.................

Audio players and storage media with USB port
Information on all music tracks, for example artist, genre or title, as well as the playlists are transferred to the vehicle. This might take some time, depending on the USB device, file size and number of music tracks.
During transfer, the music tracks can be called up via the file directory.
The information for approx. 16,000 music tracks can be saved in the vehicle.
Music tracks with integrated Digital Rights Management DRM cannot be played.


Seems there's still this odd 16,000 track limit.....and it's not clear what they mean by "The information for approx. 16,000 music tracks....."

That information is relevant to my vehicle, an M440i X-Drive (2021 my).

My owner's manual, MY 2021, says information for in total 40000 tracks but 16000 per USB memory. "Information" is clarified as e.g. artist, genre or title (from MP3 tags etc.)

File limit on USB

I believe the file limit on an exFAT USB stick is 16,384 files which is a signed 16-bit number (15 bits plus sign bit). This is internal to the exFAT file structure.

I have tested all MP3 information fields (that are available in Windows 10 Explorer). I conclude that the only fields I can get displayed in iDrive 7 (ver 07 2021) when playing are:
Title
Contributing artists
Album

In the search function also Genre can be searched.
In the search function when selecting Album, also "Album artist" is shown.
